Brewery Logistics: Managing the Weight of Craft Beer Production
Share
If you’re running a craft brewery, you know that the magic happens in the mash tun, but the headache usually happens in the warehouse. As your brand grows and your brew schedule ramps up, that "charming" little corner you used for storage suddenly starts feeling very small.
The reality of brewery logistics is heavy, literally. Between stainless steel kegs, wooden casks, and ton-heavy sacks of malt, your floor space is under constant pressure. If you aren't thinking vertically and structurally about your storage, you aren't just losing space; you’re potentially risking safety and efficiency.
At IronStor, we’ve spent years helping businesses across the UK, from our base in Stoke-on-Trent, tackle these exact problems. We don’t just supply shelving; we manufacture the heavy-duty systems that keep your production line moving.
Here is how you can manage the weight of craft beer production without breaking your back (or your floor).
1. Do the Maths: The Real Weight of Your Stock
Before you even look at a new shelving unit, you need to understand the sheer force your storage needs to withstand. Many "off-the-shelf" value systems are designed for light boxes, not liquid gold.
When you’re planning your pallet racking or shelving, keep these rough figures in mind:
- The Humble Firkin (9 Gallons): Once full, you’re looking at roughly 55kg per unit.
- The Standard 50L Keg: These are the workhorses of the industry, weighing in at about 65kg when full.
- A Standard Pallet Load: If you’re stacking 8 half-barrel kegs on a single pallet, that’s over 580kg of weight in one small footprint.
- Malt Sacks: Most grain arrives in 25kg sacks. A full pallet of malt can easily tip the scales at one tonne (1,000kg).
Pro Tip: Never "guess-timate" your load requirements. Always calculate your maximum possible weight and then add a 20% safety buffer. If a shelf says it holds 500kg, don’t put 500kg on it, give it some breathing room.
2. Taking the Grain Off the Floor
One of the biggest mistakes we see in growing breweries is "floor-stacking" ingredients. It seems easy at first, but it’s a recipe for disaster. Not only does it make cleaning impossible (a big no-no for health and safety), but it also makes stock rotation a nightmare.
By moving your grain and hops onto heavy-duty shelving units, you achieve three things:
- Pest Prevention: Keeping sacks off the floor makes it much harder for unwanted visitors to find a home.
- Moisture Control: Airflow is vital. Damp floors can ruin a batch of malt before it ever hits the mill.
- FIFO (First In, First Out): Properly labelled shelving allows your team to grab the oldest stock first, reducing waste.
3. Think Vertically with Pallet Racking
Floor space is expensive. Whether you’re in a converted industrial unit or a purpose-built facility, you’re paying for every square foot. If your kegs are only sitting one-high on the floor, you’re wasting 80% of your available room.
Vertical storage isn't just about "stacking stuff up." It’s about accessibility.
- Selective Pallet Racking: This is the most common system. It allows you to pick any pallet at any time without moving others. It’s perfect for breweries with a wide variety of different beers.
- Drive-In Racking: If you produce huge volumes of a single flagship lager or ale, drive-in racking allows you to store pallets deep, maximising density.
- Keg Racks: For smaller casks and pins, bespoke racking can be designed to allow you to store them on their side (if required for conditioning) or upright for easy tapping.
Because we are manufacturers, we can create custom storage solutions that fit your specific ceiling height and forklift requirements. You don't have to settle for standard sizes that leave awkward gaps.
4. Durability in a Damp Environment
Breweries are wet, humid, and often involve acidic cleaning chemicals. A standard painted shelf from a big-box retailer will start to rust within months in a high-moisture environment.
When choosing your racking, think about the finish:
- Powder Coating: Our high-quality powder-coated steel is much more resilient than standard wet paint. It resists chips and scratches, which is where rust usually starts.
- Galvanised Steel: If you’re storing hops in a cold store or if your warehouse is prone to damp, galvanised steel is your best friend. It’s treated to resist corrosion, keeping your storage safe and looking professional for years.
- Cleanability: Ensure your racking doesn't have "dirt traps." In a brewery, hygiene is everything. You need to be able to spray down the floors and the bases of your racks without worrying about standing water.
5. Safety is Non-Negotiable
We know things can get hectic during a big brew day. Forklifts are buzzing, hoses are everywhere, and the team is moving fast. In this environment, your racking needs to be more than just "strong", it needs to be "brewery-proof."
- Upright Protectors: These are essential. A small bump from a forklift can compromise the structural integrity of an entire racking row. Steel upright protectors absorb the impact and save your stock (and your staff).
- Floor Anchoring: Never, ever leave your tall racking unanchored. All our heavy-duty systems are designed to be securely bolted to the concrete floor to prevent tipping.
- Load Signage: It’s a legal requirement to display the maximum load capacity for your racking. We provide clear, easy-to-read signage so your team knows exactly what they can and can’t stack.
6. The "Made in the UK" Advantage
You might be tempted by cheaper, imported shelving systems. We get it: budgets are tight. But there’s a hidden cost to value-engineered imports. They often use thinner steel, have lower-quality welds, and are a nightmare to source replacement parts for.
At IronStor, we’ve been manufacturing in Stoke-on-Trent since 1984. When you buy from us:
- You get consistency: If you need to add another bay in two years, it will match your existing ones perfectly.
- You get quality: We are ISO9001 and ISO14001 certified. We don't cut corners because we know exactly what's at stake when you're storing thousands of pounds worth of product.
- You get advice: We aren't just order-takers. We’re experts. If you aren't sure which racking is right for your keg cold store, just ask us.
Time to Scale Up?
Managing a brewery is a balancing act of science, art, and logistics. Don't let your storage be the bottleneck that stops your growth.
