Designing a FIFO-friendly layout isn't about hope; it’s about engineering. By choosing the right Pallet Racking and Heavy Duty Shelving, you can create a physical system that makes it impossible to pick the wrong item.

1. Understanding the FIFO Mandate

The core of FIFO is simple: the oldest stock must be the first to leave the building. However, in a busy warehouse, "simple" can get complicated very quickly. If a picker is in a rush and the newest pallet is the easiest one to reach, they’ll take it.

To prevent this, your Warehouse Racking needs to facilitate a one-way flow. You want a system where replenishment happens at one end and picking happens at the other. This physical separation ensures that older stock is always pushed to the front of the "pick face," making it the natural choice for your team.

When it comes to high-volume perishable goods, Pallet Live Racking (also known as Gravity Flow Racking) is the ultimate solution.

How it works:

Pallet live systems use slightly inclined tracks with rollers. When a pallet is loaded into the back of the rack (the replenishment aisle), it glides forward under its own weight toward the front (the picking aisle).

Why it’s perfect for perishables:

• Automatic Rotation: The oldest pallet is always at the front. There is no way for a picker to reach the newer stock behind it until the front pallet is cleared.
• Space Efficiency: Because you only need two aisles (one for loading, one for picking), you can store pallets many levels deep and many bays wide. This is a massive win for Storage Racking density.
• Safety: Modern pallet live systems include speed controllers and brake rollers to ensure heavy loads move safely and consistently.

4. Designing for Temperature Zones

Perishable goods often come with specific temperature requirements. Designing a FIFO layout becomes even more critical when you're working inside a fridge or freezer, where every square metre of "conditioned" air costs money.

Frozen Storage

In freezers, air circulation is vital. Your Warehouse Racking shouldn't just be dense; it should allow for airflow. We recommend keeping racks at least 6 inches off the floor and away from the walls. In these environments, pallet live racking is excellent because it keeps the storage dense (minimising the volume of air you need to cool) while maintaining strict FIFO.

Chilled & Ambient Zones

If your warehouse has multiple temperature zones, your layout should follow the natural flow of the product. Receiving should lead directly to QC, then into the designated temperature zone, and finally to a chilled or ambient dispatch area.

Top Tip: Use different coloured labels or rack end-panels to identify different temperature zones. This small visual cue helps prevent "temperature abuse": the accidental storage of chilled items in an ambient zone.

5. Layout and Pathing Strategy

A great FIFO system is only as good as the floor plan it sits on. When you are planning your aisles, consider the "Travel Path" of your pickers.

• Direct Entry: Ensure the receiving docks are as close as possible to the "load" side of your Heavy Duty Racking.
• Pick Faces at the Front: The most frequently picked items (your "A-grade" stock) should be in the most accessible flow lanes.
• Aisle Width: If you’re using reach trucks or forklifts to load pallet live racking, ensure your aisles are wide enough for comfortable manoeuvring. Tight aisles lead to rack damage and safety incidents.

6. Identification and Labelling

You can have the best Storage Racking in the world, but if your team doesn't know which batch is which, FIFO will fail.

• Date Stamping: Every pallet and carton should have a visible "Date Received" or "Expiry Date" label.
• Bin Locations: Give every bay a unique ID. If your Warehouse Management System (WMS) knows that "Location A-01-04" contains the oldest stock, it can direct the picker there specifically.

Shelving to represent the month of arrival. A "Blue" clip might mean January, "Red" for February. It makes a quick visual audit incredibly easy.
